Abstract This paper presents experimental investigation of bead on plate welding on low carbon steel plate using 3500W diffusion cooled CO2laser in Gaussian mode. The effect of laser power, welding speed and focal position on weld bead geometry was investigated. Experiments were conducted at various value of laser power, welding speed and focal position. Response Surface Methodology (RSM) based Historic data design was applied to develop the mathematical model relating input process parameters and responses, also to predict the optimum conditions. The adequacies of the developed mathematical models were tested by analysis-of-variance (ANOVA) method and other adequacy measures. Optimal welding conditions to obtain superior weld quality were determined by numerical optimization. Validation experiments were also conducted to verify the results.
